I Spent $13,000 Learning This: Design Packaging for the Real World, Not Just the Screen

Stop designing on the screen and start thinking about what happens after the box leaves the building. I know that sounds backward if you are starting a packaging or print project, but after six years of taking custom packaging orders, I have personally made and documented 11 significant mistakes. Combined, they cost roughly $13,000 in wasted budget. Now I maintain our team's pre-production checklist so other buyers do not repeat them.

One customer explained it in a phrase I had not heard before: they wanted a 'gorilla incredibox'. Not an industry term, I know, but I knew exactly what they meant. They wanted a custom box with gorilla-level strength and an unboxing moment so good that people would film it. That conversation reminded me why I sit on the customer-education side of this business.

The opinion: informed customers make better packaging decisions

I would rather spend ten minutes explaining substrate options than deal with mismatched expectations later. An informed customer asks better questions and makes faster decisions. The same design can be a triumph or a disaster depending on the material, the adhesive, and the shop that prints it.

Lesson 1: 'gorilla glue foam' is not a material specification

My first real disaster happened in 2017. I approved a 400-piece order with foam-backed signs. The client had typed 'gorilla glue foam' into a search bar, assumed their favorite construction adhesive was foam-safe, and told me to use it. It was not. The chemistry was wrong for that foam, and the layers separated before the trade show. $1,100 gone.

Another question I hear constantly is 'is gorilla glue heat resistant?' The honest, boring answer is: it depends on the formula, the substrate, and the temperature range. The name on the bottle is not a spec sheet. The same logic applies to printed packaging. You can't assume a strong adhesive will survive a hot warehouse, a moist cooler, or a polished plastic surface.

What I do now:

  • Test every adhesive on a scrap piece of the actual material before committing.
  • Ask for a heat-resistance data sheet if the printed piece might sit near heat.
  • Treat 'strong glue' as a category, not a guarantee.

Lesson 2: A foam board 8.5 x 11 proof can save your order—if you use it correctly

In September 2022, I let a customer approve a design on a small foam board 8.5 x 11 proof. The layout looked tight. The type felt intentional. Then we produced the final 24 x 36 version, and the same design fell apart. The 8pt caption was unreadable from three feet, the image was soft, and the margins made the whole banner feel unbalanced.

Why? The file was 3000 x 2000 pixels. The industry standard for commercial print is 300 DPI at final size. Maximum print width = pixel width ÷ 300, which puts that image at 10 inches wide. Scaling it to 24 inches dropped the effective resolution below 125 DPI. On a foam board 8.5 x 11 proof, the problem was invisible. At full size, it was obvious.

Another search phrase I know well: 'how to make a brochure on Microsoft Word 2007.' I get it. Word is familiar, available, and fast. But a brochure file from Word 2007 does not include bleed, true CMYK color control, or reliable font embedding. It can look fine in the preview, then come back from the printer with shifted margins and a brand color that no longer looks like your brand. For example, Pantone 286 C, a common corporate blue, converts to roughly C100 M66 Y0 K2 in CMYK. If the printer just auto-converts without checking, the result can drift toward purple. Use Word for a draft, not for the finished file.

Lesson 3: Physical printed objects still build brand memory

On the positive side, I have watched printed collateral outperform its return-on-paper calculation many times. Long before loyalty apps, the Marlboro Gear catalog made a brand tangible. Customers searched for the catalog, circled the items, and waited for the shipment. That anticipation was the product as much as the gear itself.

Custom packaging works the same way. A corrugated shipper with your logo, a printed insert, and a sealed custom tape sends a signal before the recipient even sees the product. The gorilla incredibox idea is exactly that: packaging with enough physical presence to earn a reaction.

The counterargument: what if you just need cheap and quick?

I understand budget pressure. I have gone back and forth between a cheaper online printer and a local shop I trusted. The numbers said save 25%. My gut said the lead time was way too tight. I went with my gut, and a month later the online vendor had a string of late delivery complaints. To be fair, online printing has improved, and you can find good work there. But when a custom run is rejected, the cost is not just the printer's price. It is the reprint, the rush fee, and the credibility you lose with your client.

For context, 1,000 flyers at 8.5 x 11, single-sided on 100 lb gloss text, were listed in the $80–$150 range at online shops in January 2025; local printers often ran $150–$300. The difference can be worth it when a proof is actually reviewed by a human before the press runs.

Bottom line: start with the end use. Know your material. Proof at full size or at least understand the resolution limit. Then, and only then, open the design software. The last thing you want is a beautiful file that becomes a melted, late, or off-brand package.

There is something satisfying about a job that ships correctly the first time. After all the mistakes, the checklist I keep is not about perfection. It is about making sure the next client never has to explain a foam insert that fell apart in front of their customer.
